chunky899
Bit of an update here, I seem to have a fair bit to get done now it's off the road so perfect time really. I'm repairing the stock intercooler as it was leaking at each end cap which is a common problem. I've removed the caps, cleaned up and then resealed each side as well as flush out the crap compacted in the fins and oil inside it. Inlet manifolds off to clean out and around the underside of it as there was a leak from cylinder 2 on the manifold I've since removed the EGR system completely, swapped over the bits to the new turbo, just waiting on the egr blank plate for the exhaust manifold and then it's all going back together ....Phone..... chunky899
Intercooler fins sorted out, now they aren't all flat and it might actually flow air for a change haha Inlet manifolds now clean and clear of crud and oil too ....Phone..... chunky899
Brilliant work sir [emoji119] Via Mobile Telecommunications Device I do try Today was a good day, got the turbo and exhaust all back on, replaced the main vac line to the turbo actuator with a new line. went to fit the inlet manifold on and the power went out in the unit didn't come back on after 15 mins so I give up and went home haha Working under torch light just doesn't work. ....Phone..... Tewkes
Mate. How did you remove the intercooler. I tried to do mine on the weekend. One side is a jubilee clip and the other is the hard black plastic. How do you remove it as mine needs a clean. Thanks. Sent from my iPhone using Tapatalk Pull the clip off and remove off the pipework. There's some plastic clips that hold a cover on underneath the intercooler, just remove those. Then there's 2 torx bolts on each side. undo those and it does the opposite to what I'd do and pull out haha ....Phone.....

I removed plastic covers underneath (trays) and the boost pipe on the passenger side but the drivers side is hard plastic and covered in oil so can't see how it removes ha Sent from my iPhone using Tapatalk

It's a common problem on them. If you look back you'll see I've took mine apart and sealed the ends with a polyurethane sealant to repair the leaks. ....Phone..... Tewkes
What's a polyurethane sealant? Sorry. I can see you've taken it apart burnt cannot see how as one intercooler pipe is a jubilee clip and other is hard plastic which has no jubilee clip so don't know how to split Sent from my iPhone using Tapatalk

It's strong stuff which is also used for upgraded engine mounts and bushes aka Polybushes. Most people know it as 'Tigerseal' clean up around the hot side (inlet to intercooler) and you'll see a metal clip that you need to pull down with a flat head screwdriver. Then pull it open to remove it completely. Then the pipe will pull out of the intercooler. As for the ends themselves, I opened them up using a small screwdriver then a larger one to open the clamps. This then allowed me to access the seal, clean it all up and re-seal ....Phone.....
chunky899
Results are in! Cars running again, unfortunately the new air filter and egr blank still haven't bloody arrived so for now the old air Filter is in. And I've refitted the egr pipework without the coolant pipes attached. First think I've noticed is that it actually get up to temperature correct now! With the egr cooler bypassing the main stat the egr stat must have been knackered! Secondly. The turbo. WOW. Having only taken it easy, I can instantly notice the difference! Some due to the fact the inlet system is clean, and that the intercooler isn't pissing in the wind so to speak. But mostly the turbo difference! Pulls much harder and smoother for longer in the range! Only trouble I got today though was because I've only quickly put the old EGR pipes back on i didn't bother to bolt it up to the engine .....so its split the damn flexible section at the manifold so it sounds like a tractor haha. ....Phone..... Todd1983
Think I may do that, remove the filter box and just have the element
Tewkes
Why? Surely it be sucking in too much warm air.... That's why the nozzle is directed to the filter to ram the cold air through into it? Sent from my iPhone using Tapatalk
Todd1983
It can still have a cold air feed....

I've put all the covers back on sine this picture. This is just a screenshot of a snapchat video I did lolWhy? Surely it be sucking in too much warm air.... But ive not left it like this for this matter anyway ....Phone.....
Tewkes
It can still have a cold air feed.... Yes it can STILL have cold air feed but surely not as much as If it was enclosed with the air going directly into the filter/box. Todd1983
Do you think the Air box is heat resistant? Or that all major tuned cars run closed air boxes? Yes there will be more heat soak, but the extra air flow will out weigh this combined with fmic to bring IAT down. I'll even post a picture when I'm in my yard of one of the engines that I look after that is built by probably the best industrial Diesel engine manufacturer going that is supplied with an open air filter, and that's on a static engine where engine bay temps are much higher than on a car. It's the same principle as running an induction kit chunky899
chunky899
Right. I've welded the stock EGR flange up so it's now my blank lol fed up of waiting for the bloody one i ordered from eBay to turn up Unfortunately where it split at the flexi it was right next to the inlet pipe from the maf. so it's melted it anyone got a spare they want to sell? Lol Once I got it all welded up I've put it all back together but haven't bothered with the air filter cover to sew if I notice any difference. ....Phone.....
